Can Excessively Long Wires Cause a Laser Handpiece to Overheat?

When a diode laser handpiece starts overheating, the cooling system is usually the first thing technicians inspect. However, not every overheating problem is caused by a cooling failure. Sometimes the cause is related to the electrical wiring connected to the laser diode.

Recently, Laser Tech Service technicians visited a customer in Lubin, Poland. The laser handpiece was overheating during operation.

During the inspection, our specialists found that the wires connected to the laser diode were excessively long for the device's particular configuration.

Why does wire length matter?

Every electrical wire has resistance. For wires made of the same material and with the same cross-sectional area, resistance increases with length.

When high currents flow through a circuit, additional resistance can lead to energy losses, voltage drops and heat generation.

Poor electrical connections can create further heating problems, particularly where contact resistance is high.

However, long wires do not automatically cause laser handpiece overheating. The actual risk depends on current, wire size, connection quality and equipment design.

How did we solve the problem?

Our technicians shortened the wires and reconnected the laser diode.

After the repair, the laser handpiece stopped overheating and returned to normal operation.

Why should you avoid DIY repairs?

Inside a laser handpiece, there are not only thick power cables but also thin signal wires and sensitive electronic components.

Soldering requires careful temperature control. Excessive heat can damage small wires, insulation and nearby electronic components.

Incorrect electrical connections can also cause additional faults or damage expensive laser components.

For these reasons, electrical repairs should be carried out by qualified technicians.

What about the manufacturer's warranty?

Unauthorized modifications or repairs may affect the manufacturer's warranty, depending on its terms and applicable law.

Laser Tech Service provides professional laser repairs and its own warranty for completed work. Manufacturer warranty coverage is handled according to the manufacturer's conditions and the service provider's official authorization.

If your laser handpiece is overheating, stop using the device until the cause has been identified.
